How to get out VERY rusty, stuck bolt?
I am trying to take the differential cover off my truck. The cover is so rusty, the gear oil is seeping though the metal. The 10 bolts holding it in place are so rusty, that the heads of them are completely deformed from rust. I tried some liquid wrench and a socket, but it just ended up rounding the heads of the bolts. I also tried the Irwin Bolt-Grip extractor set without any luck. I tried heat and Vise Grips which also didn't work. How hard would it be to drill out the bolts? (I have 8 left, I did get the 2 non-rusty ones off) The heads of the bolts are still attached. Can I drill them out with the heads still on? What are your suggestions? (and no, I don't have a welder) This "easy" project is driving me insane. It should be so simple; take bolts out, put new cover and gasket on, and screw new bolts in. RIGHT.....too bad my truck is fused together with rust. Thanks for your help!
Heat them again and smash them with a hammer a few times then try the bolt grip again or try to hammer a smaller size socket on the head to get a good grip. Use drilling as a last option
